Add this line to the end of your post:
arcResolution = 0.05

You may want to play with the value a bit. The smaller the value the more segments you will get.

Use the drilling operation. Most plasma posts are configured to simply pierce the center when you use a plasma tool in the drilling operation.

You can get problems with spring loaded racks but I would be surprised if it was enough to cause the problem you are experiencing. You say your part grew by 0.125". I have to admit I am puzzled by this one. The g-code is definitely correct. I loaded the g-code into SheetCam over the top of your job and the paths match exactly. It is very unlikely your controller is doing anything odd on arcs so it must be the motors losing position or a mechanical issue such as...

I can't see anything obviously wrong with your job. I measured the part at 12.8" high which looks correct. The kerf also looks reasonable at 0.045". Try cutting some squares, 5", 10" 1nd 15" square. Do they come out the correct size? If not are they out by the same amount or do the bigger squzres ah...

OK, a 1 module rack will move 3.14159mm per tooth. Convert to inches 3.14159 /25.4 = 0.12368". Multiply by 16 teeth 16 * 0.12368 = 1.97896" per rev. Most steppers are 200 steps/rev so you should get 200/1.97896 = 101.06338 steps per inch. If you are using 10 microsteps your steps/unit should be 1010...

Do you have some sort of reduction between the motor and gear? Your steps/unit does not seem right for a 16 tooth 1 module gear and direct drive with 10x microstepping. If you have reduction, how many teeth on each pulley? Did you do the tape measure test? It will be more accurate than measuring you...

Do you have some example code that runs correctly on your machine? Could you tell me exactly what post you are using. What puzzles me is that it is using G90 which specifies absolute code but the code itself is incremental.

Looking at your fault description again it could possibly be a scaling issue. Use the measure tool in SheetCam (Right-click->measure) to confirm your drawing dimensions are correct. If you open your cut operation (double click on where it says 'Outside offset,0,T1: Plasma, 0.063 in kerf'). You will see that the feed rate is set to 3.937IPM.

The touch-off is controlled by CommandCNC, not SheetCam. I would guess that your touch-off switch offset is set wrong. Another possibility is that your THC is not working correctly. Zero in SheetCam is zero on your machine. You need top move your part so it is to the left of zero. You may also want to move the material origin in SheetCam to the right hand side. You can do this in Options->job options.
