That looks like a controller error message. What controller are you using? It sounds like you need to reference the machine before starting a cut.

I can't see anything obviously wrong. I suspect it is an issue with your machine. Is it the first cut that causes problems? Some machines take longer to fire the arc if they have not been cutting for a little while. By the way I would recommend that you don't draw the lead ins manually. Let SheetCam...

In this case 'inside' and 'outside' are probably a little confusing. An outside corner is any corner where the cutter has to roll around the outside of a corner. Rules are saved with the job file. Save a job then load it into the new copy of SheetCam. That will also copy your tools. Another option is to copy the settings file. SheetCam already has automatic dogbones for milling/routing (Cut path tab, overcut corners) but I never implemented it for plasma as I expected problems like mancavedweller described. I just had a look at your job file and you are using tool length offset. How do you set up your tools? Tool offset is added to the Z height so if you normally zero your tool to the top of the work you should set the offset to 0 in SheetCam.

You have not selected a post processor to use. Go to Options->machine->post processor and select a post to suit your machine.

I'd suggest trying the development version of SheetCam. It does a few things to try to work around issues like this.
