Are you using a different post processor? The custom settings are generated by the post processor so if your post has changed you won't see them.

The main problem is that you are using the drag knife plugin with a tangential knife. The drag knife plugin should only be used with kives that are free to rotate on a bearing. g-code can only cut lines and arcs. If your dxf contains curves that do not fit an arc they have to be broken into lines.

What post processor are you using?

As mancavedweller says, your main problem was the offset in the wrong direction. Warnings such as those you were getting are are just a heads-up to let you know some of the cuts may not fit. I really need the job file (File->save job) rather than the g-code. With the job file I can use your settings to test out exactly what is happening.

That sounds like SheetCam is crashing before it can save it's settings. Saving the settings is pretty much the last thing it does.

Use an 'outside offset'. That will make it cut outside the black areas.

Give this post a try. Your example uses a plain drilling cycle but this post uses a peck drilling cycle. Otherwise it should be pretty close. I think the Mach3 posts should be pretty much compatible. First try the 'Mach3 plasma' post processor. This version does not use the THC which simplifies testing. You will have to manually set the height of the torch - jog it down until it just touches the work then zero the Z axis. Once yo uhave it...

It sounds like your accelerations settings may be too high. I would guess that sudden jump when THC engages is making teh Z axis stall.
